About this calculator
Powder coating cost is driven by surface area (which determines powder consumption via transfer efficiency), labor for hanging/masking/unhanging, and the fixed oven/booth operating cost amortized across a batch run. Powder transfer efficiency for electrostatic spray typically runs 60-80% for simple shapes and drops to 40-60% for complex geometry with recesses (Faraday cage effect), meaning a meaningful share of sprayed powder never lands on the part — reclaim systems recover some of this overspray but not all. This calculator estimates powder used from part surface area, coating thickness, and transfer efficiency, then adds labor and a per-batch oven/booth overhead allocation divided across batch size. Use it to quote finishing as an add-on service or to decide whether in-house powder coating beats outsourcing to a job coater at their per-part or per-pound pricing.

What transfer efficiency should I assume?
Simple flat or box-shaped parts with good electrostatic ground typically hit 70-80% efficiency. Parts with deep recesses, tubing, or complex fixtures where the Faraday cage effect blocks powder from reaching inner corners often drop to 40-55%, even with post-cure touch-up spraying.
Does powder reclaim change this cost?
Reclaim systems recover 40-70% of oversprayed powder for reuse, effectively raising your usable transfer efficiency. If your booth has a working reclaim system, you can input a higher effective transfer efficiency to reflect that recovered powder, though reclaimed powder often gets blended at a lower ratio to maintain finish quality.
